Currently Playing: Rocket Lab Delays Again: Is Carbon Fiber The Right Choice?

Rocket Lab’s Neutron medium-lift rocket has faced another delay, this time stemming from challenges with carbon fiber composite primary structures, including a hydrostatic test failure of a Stage 1 tank and voids discovered in thicker dome sections after Automated Fiber Placement (AFP) manufacturing and autoclave curing. While carbon fiber’s high strength-to-mass ratio has proven successful for small-lift vehicles such as Rocket Lab’s Electron (nearly 100 flights), Firefly’s Alpha, and Isar Aerospace’s Spectrum, scaling the material to medium-lift sizes remains difficult due to complex factors like fiber grade, volume fraction, layup orientation, and process consistency between manual hand-layup and AFP. Similar issues have historically affected other programs, including SpaceX’s early Big Falcon Rocket carbon fiber plans (later switched to steel for cost, repairability, and thermal performance) and the X-33/VentureStar liquid hydrogen tank failures involving microcracking and cryopumping. Neutron, along with the Firefly/Northrop Grumman Eclipse, is among the few efforts pursuing composite medium-lift rockets, with Rocket Lab now focused on resolving voids, building a new qualification tank, and targeting a maiden flight no earlier than 2027. 🤵 Hosted by Ryan Caton (@DPodDolphinPro). 🖊️ Written by Ryan Caton (@DPodDolphinPro). 🎥 Video from Patrick O'Laughlin, D Wise, Rocket Lab, SpaceX, NASA, Acheolg, Firefly Aerospace, Isar Aerospace, Electroimpact. ✂️ Edited by Ryan Caton (@DPodDolphinPro). 💼 Produced by Kevin Michael Reed (@kmreed).
